Iíve heard from some ďreputableĒ people in the Zuk world that the HD output shaft is a gimmick and isnít needed. The difference in spline Iím told is literally the thickness of a shim (or two). Iíve also heard the same about the xfer case cradles, braces and what not. Again, Iím told that unless youíre running some high HP motor or gears over 4.16 then probably not something you need. Of course Iím no Suzuki expert, just parroting what Iíve been told.  stir pot

This rumor goes around every few years.

Samurai owners had issues with this gear around the world and Suzuki started putting them in cars themselves.

Is it for everybody? No itís not
Whatís the problem? Hard front axle stress will pop the coupler off the shallow gear connecting the front drive shaft. This sounds to a novice very similar to snapping birfield. Itís a very loud very metallic bang and it sounds like itís coming from the front axle.

I personally had this happen to me on my first samurai and inspected the axels a number of times before the factory output shaft simply would not hold for more than three feet and thatís when we discovered the front drive shaft would violently stop rotating.
I have a simple list of who should get this upgrade designed by the factory before there were aftermarket gears that made the torque even lower. Causing more failures of the original gear.
If you have upgraded to chromo axles
If you have larger than 30Ē tires
If you have powersteering
If you have a locker

Answering yes to any of these would be wise to upgrade unless your all show and and actually donít wheel.

Now to address shimming a thinner gear farther away from the bearing cause itís own special category of failures.
Shimming the normal output shaft instead of buying the better gear for wheelers is not advised for these reasons
The snout wears unevenly as it wobbles more ecliptical (like an egg).
The bearing wears out faster and causes even more wobbling.
The pinion nut is not completely on the threads anymore as the shaft moved away and deeper into the case due to shimming.



Quoting a reputable person is fine but you have to understand that all Suzuki Samurai has this gear after the 92 model year. Suzuki considered it necessary on all of their stock vehicles. The picture is of a shimmed stock out put shaft.


I donít argue with other peopleís experience with Suzuki Samurai. Experience with hundreds and hundreds of Suzuki rigs of all types is what I share about.

1) Gross Monday here, freezing rain last night, but it looks like it's just regular rain this morning. Waiting like a kid at Christmas for the tracking number of my new shocks to be sent, heh. 2up

Couple inches of really light/dry snow this morning. Sun is shining bright and it's shaping up to be a really beautiful day. Already 33į lol. It is really nice out though the ice cold wind from yesterday seems to be done and gone.
